Hello fellow broken gear people.

I repair broken nylon gears on copy
machines regularly. the trick is to use a
tiny drill bit the same diameter as a paper
clip. drill two holes on both sides of the
crack, and "sew" the crack together with a
metal paperclip. I wish I had the gear you
speak of, as I also do some resin casting.
I could possibly cast a new gear, if I had
an original to make the mold with.

I was cooling my heels waiting for a storm to open Atlanta airport last night so I could continue my flight... I bought a copy of Popular Science and read about
The Desktop Factory.  It appears it could make the needed gears, as they are less than 5"x5"5".

The "printer" is currently $5K. Expensive, however if someone needed custom parts frequently, cheap, cheap and cheap.

Just an Idea as I was reading and thinking about this issue I read sometime ago...

Assuming demand was high enough and the gears didn't wear worse than those made of "normal" plastic, that might not be a bad investment for a supplier.

I mean, imagine how many of those gears you could produce in one 5" x 5" x 5" run!

My first post and my camera isn't even set up.  "Stock drive products" can probably supply the gears from stock OR they can make them custom. 

As for the breakage, it sounds like there  should be a clutch mechanism in the setup to allow slip when an obstruction is met.
